Higher charging powers in Boost Mode How does it work and what needs to be considered?

As a manufacturer, we design our DC charging cables for continuous operation at a nominal current IN as defined by us at ambient temperatures of -30 to +40°C. In Boost Mode, some DC charging cables can carry significantly higher charging powers for a short period. For this purpose, we specify a maximum current Imax in the packing slip for the respective items.

The possible duration for operating a charging cable in Boost Mode depends on numerous ambient conditions, such as how frequently the charging point is used and the design of the vehicle charging inlet. Also, charging cables can operate at a higher ambient temperature for a shorter period of time.

For manufacturers and operators of charging stations that make use of Boost Mode, it is imperative that the temperatures at the DC power contacts are continuously monitored using the integrated temperature sensor technology. When the limit temperature TMax. of +90°C is reached, the charging process must be aborted. If the system approaches the limit temperature, it is recommended that the charging current is reduced early, for example, to the nominal current IN. In this case, we are talking about derating.

Charging with direct current is also increasingly being used in the home environment – as well as in the catering and retail sectors, where customers spend between 30 minutes and a few hours, so that low charging powers in the range from 20 to 100 kW is sufficient. Our compact CCS charging cables from the CHARX connect compact family are the ideal and economic solution here.

Compact charging cables for CCS type 1 and CCS type 2

Compared with standard CCS charging cables, CHARX connect compact is 35% smaller and up to 75% lighter. With the sophisticated, compact design, the CCS charging connectors are perfectly tailored to modern DC home chargers and smaller DC charging stations in the public and commercial sector. They are available in the following performance classes:

  • CCS type 1: 40 A, 80 A, 125 A / 1000 V
  • CCS type 2: 40 A, 80 A / 1000 V

The compact CCS charging cables were awarded the Good Design Award 2021. The design of the charging connectors was developed together with graduate designer Stephan Gahlow from Hamburg and impressed the jury with its contemporary style. The ergonomic shape of the gripping zone also ensures easy handling and a comfortable feel.

CCS charging cables for vehicle-to-grid and vehicle-to-home applications

Due to bidirectional converter technology, the DC home chargers of the near future will be able to perform vehicle-to-grid and vehicle-to-home power feed-ins. Here, the electricity can flow under control from the vehicle battery via the charging station into the power grid or the user's own home. For these V2G and V2H applications, our compact CCS charging cables are the ideal solution.

With High Power Charging, fast charging for significant distances will become comparable to filling a combustion engine vehicle. This advanced charging technology makes it possible to charge electric car batteries with a charging power of 500,000 watts (half a megawatt) during a coffee break.

Our HPC charging connectors follow the CCS standard and are therefore also backward-compatible for electric cars that do not yet support the high HPC charging power.

High Power Charging: temperature curve during the charging process with and without cooling

To determine the rated current, the charging connector and cable may be a maximum of 50 K warmer than the ambient air (ΔTmax = 50 K) in accordance with the VDE-AR-E 2623-5-3 directive and IEC TS 62196-3-1 standard. Thus, a maximum temperature of +90°C is allowed to occur during the charging process.

To ensure this, a total of five temperature sensors measure the heat development in the HPC charging connector. A controller evaluates the data acquired and regulates the cooling unit output accordingly. The environmentally friendly coolant, a mixture of water and glycol, efficiently dissipates the heat via integrated cooling ducts. This prevents overheating safely and in compliance with standards.

Our cooled HPC charging cables are optionally available with a panel feed-through, which enables a quick, safe, and convenient mounting of the charging cable at the HPC charging station. The panel feed-through contains defined interfaces for power transmission, communication, and the cooling circuit.

The cooled HPC charging cables feature integrated sensor technology that provides information on the overall status of the charging connector, its usage and wear, and further analysis data. A microprocessor processes and stores all of the information in the charging connector and also transmits it via CAN bus interface to the charging controller. This means that the operator has full transparency on the state of the charging connector at all times.

Our HPC charging cables are also available in accordance with the CCS type 2 standard without liquid cooling. Instead, the CCS charging cables use an increased conductor cross-section of 4 x 55 mm². They can thus transmit 375 kW (375 A / 1000 V) continuously and safely at temperatures up to +40°C – and even up to 500 kW (500 A / 1000 V) for short periods in Boost Mode.

Microprocessor and sensor technology
Integrated sensor technology provides information on the overall status of the charging connector, its usage and wear, and further analysis data. A microprocessor processes and stores all of the information and transmits it via CAN bus interface to the charging controller in real time.
Coolant
We use an environmentally sound and maintenance-friendly mixture of water and glycol as the coolant. It cools both the charging cable and the power contacts.
Contact carrier
The contact carrier also acts as a heatsink due to its excellent thermal conductivity. It works together with the coolant to remove heat as effectively as possible.
Replaceable power contacts with temperature sensors
The silver-plated DC power contacts can be easily replaced during maintenance without having to drain off the coolant. Integrated temperature sensors measure the heat produced in real time, delivering energy-efficient cooling performance in accordance with requirements.
Replaceable mating face frame
If it becomes damaged, the mating face frame can be replaced by simply removing five screws – no further steps are necessary.
Leakage sensor
The leakage sensor offers an especially high level of safety: If coolant escapes from inside the charging connector, a signal is immediately sent to the controller to stop the charging process.
Convenient handling
The ergonomic shape of the gripping zone ensures easy handling and a comfortable feel.

For the reliable billing of charging processes compliant with calibration laws, our DC charging cables and connectors are already prepared for four-conductor measurement technology and so future-proof.

The four-conductor measurement technology allows recording of the power dissipation in the charging cable in order to precisely determine the energy transferred to the electric vehicle.

Despite being made of robust materials, charging connectors at semi-public or public charging stations require regular maintenance, also as a result of improper handling. The damage usually occurs on the mating face.

Our repair kits, which are available separately, enable you to quickly and easily replace mating face frames and power contacts on the charging connector during maintenance work. This eliminates the need for a time-consuming and costly replacement. This saves time and money, increases the availability of your charging infrastructure, and is also more sustainable.

NACS is coming – and we’re prepared The first NACS charging cables will be available in Q1/2025

The North American Charging Standard (NACS) is gaining momentum and will replace the CCS type 1 charging standard in the long term. NACS will therefore play a central role in the electrification of the transport sector and the ramp-up of charging infrastructure in North America.
